A look inside the process, from someone who makes them
Most riders have never seen a racing suit before it becomes a racing suit. You see the finished thing — hanging in a shop, worn on a grid, arriving in a box. What you don’t see is the two weeks of cutting, shaping, and stitching that decides whether it protects you or fails you.
I make custom leather racing suits. This is what actually happens between an order and a finished suit, and why some details matter far more than the marketing suggests.
It starts with the hide, not the pattern
Before anything is cut, someone has to decide which leather goes into which suit — and this is the first place quality quietly separates.
Cowhide is the workhorse of racing leathers. It’s abrasion-resistant, widely available, and forgiving to work with. Most suits use hides in the 1.2mm to 1.4mm range. Thinner than that and you’re trading protection for comfort. Much thicker and the suit becomes stiff and heavy without adding meaningful safety.
Kangaroo is the alternative you’ll see on high-end and professional suits. It’s significantly lighter than cowhide at comparable abrasion resistance, which is why racers who spend hours in a suit often prefer it. It costs more, and it’s less forgiving to sew, but the weight difference is real.
Here’s what doesn’t show up on a spec sheet: hides aren’t uniform. A single hide varies in thickness and grain across its surface. Part of the craft is knowing which sections of a hide go where — the strongest, most consistent areas to the impact zones (shoulders, hips, knees, elbows), the more flexible sections to the areas that need to move.
A suit cut without that consideration can technically meet the same specification and still be a worse suit.
Panels: why a racing suit isn’t just a jacket and trousers
A one-piece racing suit is typically built from somewhere between 20 and 40 separate panels. That sounds excessive until you understand why.
Leather doesn’t stretch much. A human on a motorcycle is folded into a shape that a standing human is not — spine rounded, arms forward, knees up and out, neck extended. If you build a suit from a few large panels, it fits someone standing upright and fights them the moment they get on the bike.
Multiple panels let the suit be built in the riding position. The arms are pre-curved. The back is longer than the front. The knees are shaped bent, not straight. When you try a well-cut suit standing in a room, it should feel slightly tight across the shoulders and short at the front. That’s not a fitting error. That’s the suit waiting for you to lean forward.
Panels also allow the seams to be placed away from impact zones. A seam is the weakest line in any leather garment. Good construction routes seams around the shoulders, hips, and knees rather than across them.
Stitching is the part that fails first
In a slide, leather rarely tears. Seams open.
This is why construction detail matters more than most buyers realise:
Stress seams get multiple rows of stitching. The main structural seams — shoulders, arms, crotch, along the legs — should be double or triple stitched, so a single failed row isn’t a failed suit. Thread choice matters. Bonded nylon or polyester thread resists abrasion and heat far better than a general-purpose thread. It’s a small cost difference and a large performance one. Stitch density matters. Too loose and the seam opens under load. Too tight and the needle perforations weaken the leather itself. There’s a window, and hitting it consistently is a machinist’s skill, not a machine setting.
If you ever want to judge a suit quickly, turn it inside out and look at the seams. Even, consistent, multi-row stitching on the structural seams tells you more than any description on a product page.
Armour: the acronyms actually mean something
This is where a lot of confusion lives, so it’s worth being precise.
EN 1621–1 is the European standard for limb protectors — shoulders, elbows, hips, knees. Armour is rated Level 1 or Level 2, based on how much force is transmitted through it in a standardised impact test. Level 2 transmits less force. It’s usually slightly thicker and stiffer as a result.
EN 1621–2 covers back protectors specifically, also with Level 1 and Level 2 ratings.
EN 17092 is the standard for the garment as a whole — the suit itself, not just the armour — with classes (AAA, AA, A, B, C) reflecting abrasion, tear, and seam strength. AAA is the highest, and it’s the class most one-piece leather racing suits aim for.
Two practical points that matter more than the letters:
Armour only protects the joint it covers. A Level 2 shoulder protector sitting two inches off your shoulder because the suit is loose is doing nothing useful. Fit is not separate from protection — it is protection.
Many suits ship with a back protector pocket, not a back protector. Check. It’s one of the most common gaps between what a rider assumes they have and what’s actually in the suit.
Ventilation, stretch, and the hump
Three features that look cosmetic and aren’t:
Perforation. Leather doesn’t breathe. Perforated panels — thousands of small holes punched through non-critical areas — are how a suit stays wearable in summer. The placement matters: perforation reduces abrasion resistance, so it belongs on the chest and inner arms, not the shoulders and hips.
Stretch panels. Accordion sections behind the knees, above the hips, and across the lower back let the suit compress and extend as you move. Without them, a suit tight enough to hold armour in place would be too tight to ride in.
The hump. The aerodynamic hump on the upper back started as a wind-tunnel feature — it smooths airflow off the back of the helmet at speed. It’s genuinely functional above about 100mph and largely cosmetic below it. Some also house hydration systems or additional back padding. If you’re not doing track speeds, it’s a style choice, and that’s fine.
Why custom fit changes the equation
Off-the-rack sizing works on the assumption that bodies cluster around a few standard shapes. Many do. Plenty don’t.
If you’re tall and lean, short and broad, muscular through the chest and shoulders, long in the arms, or simply between two sizes, a standard suit will fit somewhere and compromise everywhere else. The usual outcome is a suit that’s correct in the chest and loose at the waist, or right in the legs and tight across the back.
Made-to-measure removes that compromise. The suit is cut to one specific set of measurements — chest, waist, hip, sleeve, inseam, thigh, and a dozen others — so the armour sits where it should and the suit moves the way it’s designed to.
There’s a second, less obvious benefit: a suit that fits properly gets worn properly. Riders who find their gear uncomfortable end up leaving the back protector out, riding with the suit half-zipped, or reaching for something lighter on a warm day. Comfort and safety aren’t in tension. Comfort is what makes the safety get used.
What actually matters when you’re buying
If you take nothing else from this:
Fit before features. Armour that isn’t in the right place isn’t protection. Get the fit right first. Check the seams. Multi-row stitching on structural seams is the clearest signal of build quality. Ask what armour is actually included, and at what level. Don’t assume a pocket means a protector. Match the suit to your riding. A AAA-rated one-piece with a full hump is right for the track and overkill for weekend commuting. Buy for what you actually do. Leather thickness has a sweet spot. 1.2–1.4mm is where most quality suits land. Much thinner is a compromise; much thicker is weight without benefit.
A Motorbike racing suit is one of the few pieces of equipment you buy hoping never to test. That’s exactly why the details you can’t see — the hide selection, the seam placement, the stitch density — are the ones worth asking about.
