The Starting Position

A UK manufacturer operating production assets across multiple sites had no real-time visibility into equipment condition between shifts. The only signal that something had failed was an operator reporting a stoppage.

The entire deployment was non-invasive. No control hardware was replaced. No production downtime was required for installation.

The Outcomes

Within the first month of operation, the monitoring system identified equipment faults — abnormal operating conditions detectable in the live data — before they escalated to production stoppages. This happened on multiple occasions.

For each identified condition, the maintenance team could respond during a planned window rather than in an unplanned emergency. The cost and operational impact of each event was reduced significantly.

More broadly, the maintenance model shifted. The team now had data — trend data, threshold breach history, fault frequency by asset — that had never previously been available. Planning became possible where only reaction had existed before.

The technology barriers to industrial remote monitoring have fallen substantially in recent years. Edge gateway hardware is cost-effective. Secure cloud connectivity is standard. The integration with existing PLC infrastructure is, in most cases, achievable without hardware replacement.
