What 1 AM Commissioning Taught Me About Industrial Automation

When I started my career as a field controls engineer, I did not imagine I would spend so many nights inside massive distribution centers, laptop open, tuning PLC code while conveyor belts hummed overhead.

The first time I watched thousands of packages move cleanly through a system after hours of debugging ladder logic, something clicked. Automation is not just about machines. It is about flow. Flow of material. Flow of information. Flow of decisions.

Over the years I have worked on large scale material handling systems where milliseconds matter and small mistakes multiply quickly. Commissioning floors teach you humility. What looks perfect in a drawing rarely behaves perfectly in the field.

I have seen how a mistuned timer can quietly reduce throughput. How a poorly placed photoeye can destabilize gapping. How pressure during go live forces engineers to think clearly or not at all.

As my career evolved into project level controls ownership, my perspective widened. Engineering is not just precision. It is also empathy.

Precision matters because every sensor input and logic branch affects performance.

Empathy matters because behind every control panel are operators, technicians, maintenance teams, and managers who rely on systems to be predictable and understandable.

That curiosity about system behavior led me to build a Conveyor Gap and PPH Analysis Toolkit in Python. I wanted to model real conveyor logic, acceleration behavior, and sensor events outside of a live site. Not to replace field work, but to understand it better. To see how small logic decisions ripple into throughput outcomes.

Completing my Executive MBA pushed that thinking even further. Automation is not only technical execution. It is business impact. Downtime. Scalability. Capital cost. Operational trust. Strong engineering decisions sit inside all of that.

This blog is where I think out loud about that journey. From commissioning at odd hours to leading controls projects. From debugging zones to reviewing system level strategy. From writing ladder logic to thinking about long term performance and leadership.
